Installing a 2000-2006 Honda Insight battery.


Tools required: 10mm socket, 12mm socket, 8" or longer extension, Torx-T30 star bit, voltmeter, long-nose pliers

The center-pillar crossmember is a bar that is located behind the seats and sticks up to form the lip at the front of the cargo area. Its' purpose is to strengthen the car from left to right in the event of an accident, and also to help keep cargo from sliding forward. Tom Mix, the silent-screen cowboy star was killed when his car ran into a ditch and the suitcases behind his head flew forward and broke his neck. For this reason, we sometimes refer to this bar as the "Tom Mix bar". Two of the battery bolts are located below this bar so the bar must be removed from the car to access them.
Safety first!
Safety Unplug the negative terminal of the 12V battery (the black wire) under the hood. Insight I

Removing the crossmember
TR1. Remove the doorsills... Insight I
TR2. ...by pulling up on them. Insight I
TR3. Remove the seatbelt covers... Insight I
TR4. ...by pulling on them. The 4 plastic clips often pop loose or even break. They can be purchased at most automotive stores. Insight I
TR5. After you flip the rug over, remove these bolts. Insight I
TR6. Remove the "Tom Mix" bar. Insight I
TR7. Remove this duct retaining bolt and pull the duct away. Insight I

Installing the battery
I1. Test the voltage at the high voltage wires if you have turned on the key or if it has been a few hours. The capacitors in the IPU can pick up a charge from the electric motor or from the air. Insight I
I2. Lift the battery in this far. Be careful not to scratch the rear or side of the car with any zippers or belt buckles. Insight I
I3. Have a helper in the front seat lift that end of the battery as you lift and push the battery into place. Insight I
I4. Plug in these three connectors. Insight I
I5. Flip down the BCM, MCM and frame. Insight I
I6. Plug in the fan. Insight I
I7. Attach the eight bolts that hold the BCM and MCM. Insight I
I8. Install the front battery bolts a few turns. Don't tighten them yet. Insight I
I9. Attach the rear brace. Insight I
I10. Attach the front brace. Insight I
I11. Install this battery bolt a few turns. Don't tighten it yet. Insight I
I12. Install this battery bolt and tighten it. Then tighten the other three bolts. Insight I
I13. Put the air duct in place and attach the retaining bolt. Insight I
I14. Install the "Tom Mix" bar and attach the four bolts a few turns. Don't tighten them yet. Insight I
I15. Install these bolts a few turns, then tighten them all, then tighten the four bolts on the "Tom Mix" bar. Insight I
I16. Attach these plugs to the BCM. Insight I
I17. Attach these two plugs. Insight I
I18. Clip this plug together... Insight I
I19. ...and slide it onto the pin. Insight I
I20. Attach this ground bolt and the plastic clip. Watch for the wet paint. Insight I
I21. Attach the two high-voltage leads and the plastic clip. Watch for the wet paint. Insight I
I22. Install the styrofoam. Insight I

Installing the crossmember
TI1. Install the "Tom Mix" bar and attach the four bolts a few turns. Don't tighten them yet. Insight I
TI2. Install these bolts a few turns, then tighten them all, then tighten the four bolts on the "Tom Mix" bar. Insight I
TI3. Flip the rug down and install the seatbelt covers by lining up all four clips (or as many as you still have) and then pushing them into place. Insight I
TI4. The back can be tapped into place with your fist. Insight I
TI5. Install the doorsills by lining up the clips and pushing down (use your fist again). Insight I

Closing the lid
C1. Put the lid on and install the three bolts on the back of the IPU box a few turns. Don't tighten them yet. Insight I
C2. Install this row of bolts a few turns. Don't tighten them yet. Insight I
C3. Install all the bolts in the lid a few turns. Don't tighten them yet. These are 10mm and the three on the each side are Torx T30. When you have them all in, tighten all the bolts in the last three steps. Insight I
C4. Install this plate. There are three bolts at the rear and three push-clips that look like phillips-head screws. Push the plastic ring in and then push in the center pins, THEN put the three bolts in. Make sure the cargo ring pokes out of its' hole when you're done. Insight I
C5. Install the little bolt and then turn on the switch and put the red cover back on. Put the cover back on with its' two bolts. Insight I
C6. Install the trunk box and carpet. Insight I
C7. Start the car and hold the idle at 3000-3500 rpm. You will see 4 bars of charge. After 45-75 seconds the lights will go out and you will feel the idle speed change. Let go of the throttle and wait another minute as the battery gauge fills.
